I second the need to have a tension device. I too use .005" FEP and it will easily 'sag' without tension. I tension mine until it sounds like a drum. I've become pretty good at sensing the correct 'pitch' of the sound it makes when strummed making sure it is equal across the entire surface. I o...

It could be too long of exposure too, especially if it is sticking to the vat. Hollowing will greatly help. I would suggest verifying with a calibration test.

Along with what Steve mentions, the distance from your projector to build surface depends on the throw of your chosen projector and if you have any additional optics added. CW has a nice calibration feature.

If I remember correctly, it is the stress risers from acrylic that fracture when exposed to alcohol. Sanded and polished edges are not as prone to cracking. That would explain why cast holds up better than extruded. I was told never to have alcohol touch acrylic but it is neccessary to clean the vat...
