I've never done top down printing, but maybe allow more time for the resin to settle after you move the build plate down on each layer?

PLA holds up just fine when exposed to resin, the real issues would be the porosity of the printed parts, and if they could stand the tension without cracking.

Huh, that's weird. I pause and resume, doing exactly what you're describing, all the time. Post some of your gcode?

Oops, I should clarify: I'm rebuilding the walls/structural pieces of the vat out of 1/4 inch polycarbonate, the nonstick coating is still backed with just .005 inch PC. So the new all PC vat just finished drying after being solvent welded together, and it's actually very sturdy, and it really is po...

I bonded the FEP to a sheet of .005" polycarbonate using some transfer adhesive. The vat works, but unfortunately the acrylic started to crack under the stress, so I'm rebuilding the whole thing out of 1/4" polycarbonate which should be *much* sturdier. ^_^
